A hydrocyclone underflow that is excessively wet—often described as "dilute" or "running watery"—is a common operational problem that impacts downstream dewatering, tailings management, and water recovery. The root causes usually fall into three categories: worn componentsfeed conditions, and operating parameters.

1. Worn or Incorrectly Sized Apex

The apex (spigot) is the single most influential component for underflow density. When the apex wears and its internal diameter enlarges, the discharge opening becomes too large for the solids load. The result: excessive water reports to the underflow.

Key indicator: Underflow density drops gradually over weeks.

Action: Measure the apex diameter. If enlarged by more than 7%, replace it. Specify ceramic or high-chrome liners for extended life.

2. Feed Density Too Low

When feed solids concentration is too low, there is insufficient solids loading to form a dense underflow. The cyclone discharges a dilute stream.

Key indicator: Feed density below design range. Underflow appears as a weak, scattered spray.

Action: Increase feed density by reducing dilution water or adjusting upstream thickening. Maintain 30–50% solids.

3. Feed Pressure Too High

Elevated feed pressure forces more water to the underflow, resulting in a wetter stream.

Key indicator: Pressure gauge above recommended range. Underflow spray wider and more diffuse.

Action: Reduce feed pressure to design set point. Check pump speed and valve settings.

4. Apex Too Large for the Application

Even a new apex can be oversized if incorrectly selected. An apex that is too large allows water to escape freely.

Key indicator: Underflow is wet from installation. No wear present.

Action: Reduce apex diameter by one size step (typically 2–4 mm).

5. Feed Particle Size Distribution Too Fine

Excessive fines (especially below 75 microns) cause inefficient classification and can dilute underflow.

Key indicator: Feed PSD shows excessive fines.

Action: Consider upstream desliming or a larger cyclone.

6. Air Core Collapse or Roping

When the internal air core collapses, discharge becomes unstable. Roping can occur, or intermittent wet underflow.

Key indicator: Irregular, surging, or rope-like discharge.

Action: Stabilize feed conditions. Adjust apex size or feed density.
