The efficiency of a mining thickener is mainly determined by particle settling characteristics, feed concentration, flocculant performance, feedwell design, solids loading, rake operation, and underflow withdrawal. A thickener can have a large tank diameter but still perform poorly if these parameters are not properly controlled. ⚙️
Coarse mineral particles generally settle faster than very fine particles. Slurries containing a high percentage of particles below approximately 20–45 μm can be difficult to settle naturally.
Clay minerals can make the problem more severe because they increase slurry viscosity and may interfere with floc formation.
This is why two ores with the same feed rate can require completely different thickener designs.
Flocculants help fine particles form larger aggregates, increasing settling velocity.
However, adding more flocculant does not always mean better performance. Excessive dosage can increase operating costs and may negatively affect floc structure or overflow quality.
A practical starting point is to conduct laboratory settling tests and then optimize dosage according to actual plant conditions.
For example, a plant may test several dosages such as 5, 10, 15 and 20 g/t and compare settling velocity, overflow turbidity, and underflow density before determining the operating point.
The feedwell should distribute slurry evenly while minimizing turbulence. Excessive turbulence can break flocs and reduce settling performance.
The rake mechanism continuously moves settled solids toward the central discharge area. Stable rake torque is important because excessive torque can indicate a high bed level, excessive solids accumulation, or insufficient underflow withdrawal.
Operators should regularly monitor:
A stable operation often requires maintaining a balance between feed rate, settling rate and underflow withdrawal.
If the underflow density is too low, operators should check bed depth, solids loading, dilution water, flocculant conditions, and underflow pumping before simply increasing chemical dosage.
If a tailings thickener receives 100 t/h of solids, increasing the feed without checking the solids loading rate can increase overflow turbidity and reduce settling performance.
In contrast, optimized flocculation and feedwell distribution can improve settling without necessarily increasing tank diameter.
For this reason, thickener performance should always be evaluated as a process system, not only as mechanical equipment.
